Heavy-Duty Packaging Solution for an Industrial Chemical Manufacturer

A major chemical manufacturer producing granular and semi-abrasive materials faced a persistent operational challenge. Their existing bucket elevators and packaging machines from other suppliers were wearing out rapidly due to the abrasive nature of their product. Frequent breakdowns led to costly downtime, and the maintenance team struggled to keep up with repairs. They required a durable, continuous-use system that could withstand harsh working conditions.

Prolific Packaging & Projects was brought in to analyze the issue and propose a long-term solution. The engineering team performed an on-site study to observe material flow characteristics, particle abrasiveness, and the impact forces experienced by buckets, belts, and moving components.

THE CHALLENGES

  • Rapid wear & frequent breakage of buckets, belts, and chains
  • Multiple unplanned breakdowns every month → huge production losses
  • High maintenance cost and dependency on spare parts
  • Standard elevators and VFFS machines unable to survive the abrasive product
  • Safety risks due to sudden failures in elevated sections

OUR APPROACH

Prolific designed a Heavy-Duty VFFS Machine combined with a Reinforced Z-Type Elevator, specifically engineered for abrasive product handling. Key enhancements included bucket materials, strengthened chains, reinforced sidewalls, and a high-torque gearbox capable of handling continuous load without overheating.

A customized anti-wear lining was incorporated into high-impact zones to prevent long-term erosion. The VFFS unit itself was modified with a ruggedized film path, high-strength sealing jaws, and vibration-dampening features to ensure consistent pouch formation.

THE RESULT

Zero bucket breakage over 12 months

Fully stable performance under continuous heavy load

Improved packaging line efficiency by 40%

This project demonstrated Prolific’s expertise in designing heavy-duty, long-lasting packaging solutions tailored to the challenges of industrial materials—solidifying their reputation as a reliable engineering partner for demanding applications.
